Fire door gaps and the 3mm rule: tolerances explained

Ask any fire door inspector what they check first and the gap around the door will be near the top of the list. It sounds trivial - a few millimetres of space between the leaf and the frame - but that gap is one of the most common reasons a fire door fails an inspection, and one of the easiest things to get wrong. This guide explains the so-called "3mm rule", what the tolerances actually are, and why they matter so much for a door that is meant to hold back fire and smoke.

Why the gap matters at all

A fire door only works as a complete system. When a fire takes hold, intumescent strips fitted around the leaf or frame react to heat and expand, swelling to seal the gap between the door and the frame. That seal is what stops flames and hot gases passing around the edges of the door. Cold smoke seals, meanwhile, block the cooler smoke that kills long before flames arrive.

For that system to work, the starting gap has to be within a controlled range. Too wide, and the intumescent may not be able to bridge the space quickly enough or fully enough. Too tight, and the door can bind, catch, or fail to close and latch properly - which is just as dangerous, because a fire door that does not close is not a fire door at all. The gap is a balance, and the tolerances exist to keep it in the safe zone.

What is the 3mm rule?

The "3mm rule" is shorthand for the widely accepted tolerance for the gap around the top and vertical edges of a fire door leaf. As a general guide:

  • Top edge and both sides: a consistent gap of around 2mm to 4mm, which is where "3mm" comes from as the working target. Many inspectors use a 3mm reference and allow a small margin either side.
  • Consistency matters as much as the number: the gap should be even all the way around. A gap that is 2mm at the top and 5mm down one side signals that the door has dropped, the frame has moved, or the door was never hung correctly.

The precise figure can vary with the door's certification and the manufacturer's installation instructions, and those instructions always take precedence. The 3mm figure is a reliable rule of thumb, not a substitute for the specific data for that doorset.

The threshold gap at the bottom

The gap at the bottom of the door is treated differently, because it depends on what is fitted and what the door is protecting.

  • Where there is a threshold seal or drop-down seal, the bottom gap is set by that component's specification.
  • Where there is no seal, the acceptable gap under the door is typically larger than the perimeter gap - often up to around 8mm to 10mm - but this depends heavily on the door's fire test evidence and whether smoke control is required. A door needing cold smoke protection will usually need a much tighter or sealed threshold.

Because the bottom gap has more variables, it is one of the areas where getting a competent inspector to reference the actual certification really pays off.

How the gap is checked

A proper gap check is quick but methodical. An inspector will:

  • Run a gap gauge or feeler around the entire perimeter, not just eyeball it.
  • Look for consistency, checking that the gap does not widen or narrow along any edge.
  • Check the gap with the door closed and latched, in its resting position, since a door held slightly open gives a false reading.
  • Cross-reference anything unusual against the door's installation and certification data.

If you want a rough self-check between formal inspections, a common trick is that a 1 pound coin is roughly 3mm thick - if the gap is much wider than a coin, it is worth getting it looked at. That is a prompt to investigate, though, not a compliance measurement.

What causes gaps to go out of tolerance

Gaps rarely start wrong on a properly installed, certified doorset. They drift over time, and the usual causes are predictable:

  • The door dropping on its hinges through heavy use or loose fixings, widening the gap on the latch side and closing it on the hinge side.
  • Frame movement as a building settles or as fixings loosen.
  • Repainting, which can either clog the gap or, when old paint is stripped, open it up.
  • Poor original installation, where the door was never hung to tolerance in the first place.
  • Warping of the leaf in response to humidity or heat, especially on doors exposed to weather or temperature swings.

Because these are gradual, they are exactly the kind of defect that a scheduled inspection catches before it becomes a failure.

Putting it right

A gap that is out of tolerance is usually fixable, provided the work is done competently and with the correct components. Remedies range from adjusting or replacing hinges and re-hanging the leaf, to fitting or upgrading intumescent and smoke seals, to correcting frame fixings. What matters is that any repair keeps the doorset within its certified specification - fitting the wrong seal or packing a gap with an unsuitable material can compromise the very performance you are trying to protect. Where a door is too far gone, replacement with a certified doorset is the right answer.
